So they relented and are sending me new tanks, though the still want me to do the test.

They also confirmed that they do not want the old tanks back so I'll start looking into a silicon sealant to try on one and getting the other machined for a smooth sealing surface.

Do you have any acetylene? Maybe it's time to mount a spark plug in that tank and punctuate your dissatisfaction with a bang.

(yes, that was a gratuitous programming reference)

Understeer: You will hit the wall with the front end.
Oversteer: You will hit the wall with the rear end.
Horsepower: How hard you will hit the wall.
Torque: How far you will move the wall.

You're correct it's going to be simple candy shapes so there shouldn't be a huge concern about filling in small crevices or details within the mold itself, though each mold would be probably no larger than 2-3 cm cubed.
Just stumbled over this and thought of you:

So I threw some Locktite silicone sealant on the lip of one, installed the FEP, and filled it with water. In 8 hours it appears that it will successfully make it 72 hours without a leak.

In other news my replacement tanks showed up this morning with FEPs that Prusa installed. Less than 60 minutes after filling them with water I find that #4 looks like this (top corner and around the mounting hole):

3 hours in and tank #3 joins the failure party (next to my finger)

Tank #4 was not to be out done, however, and added a new leak at the other mounting hole:

Wow that's interesting. So the printer would be dedicated to printing with sugar? I wonder if it tastes good..

You are pointing with the wrong finger.

So the silicone hack survived its 72 hour test. Unfortunately it failed in exactly the way I expected. That silicone is proving to be a royal pain in the ass to clean off the tank when changing the FEP :(

How often do you have to change the FEP sheet?

Have you supplied your test results to the manufacturer?

If so what did the they about your findings?

Prusa says every 10 prints is all they warranty

There isn't a hard and fast number, but when your prints start unexpectedly failing you clean and inspect the FEP. If it is too scratched up or cloudy (from reacting to the UV) then you change it.

I did on Monday and I'll tell you when I hear back from them...
